Convert AI to PLT

Plotters, vinyl cutters, and some CNC signmaking systems require HP-GL or HP-GL/2 data in a .plt file instead of an Adobe Illustrator document. Conversion is needed to turn Illustrator artwork into device-oriented pen or tool paths, but Illustrator effects and page-layout features may not survive.

What the AI format is

.ai is Adobe Illustrator’s native artwork format. It can contain vector paths, compound shapes, text, clipping masks, swatches, gradients, transparency, placed images, and Illustrator-specific effects.

Adobe Illustrator creates AI files. CorelDRAW and some other vector applications can often open AI files when they contain Illustrator’s optional PDF-compatible data; otherwise, export the artwork from Illustrator as SVG, PDF, or DXF. AI files are common in logos, signage, packaging, engraving layouts, and cutting designs.

What the PLT format is

.plt is commonly used for HP-GL or HP-GL/2 plotter commands, including pen-up, pen-down, and coordinate movements. Older pen plotters, vinyl cutters, engraving equipment, signmaking systems, and some CAD workflows use this format.

PLT files can store compact, scalable movement instructions, but PLT is not one uniform format. A device may require a particular HP-GL or HP-GL/2 command set, coordinate unit, origin, orientation, pen numbering scheme, or scale. A file named .plt may also use a vendor-specific variant.

How to convert AI to PLT

Using CorelDRAW

1. Open CorelDRAW and choose File → Import, then select the .ai file. If it will not import, open it in Illustrator and resave it with Create PDF Compatible File enabled, or export an SVG or DXF file.
2. Set the document units, page size, and artwork dimensions to match the physical output required by the plotter or cutter. Confirm the scale before exporting.
3. Remove unnecessary clipping masks, transparency, shadows, gradients, and bitmap images. Keep only clean paths intended for plotting, engraving, or cutting.
4. Convert text to curves with Object → Convert to Curves after confirming that editable text is no longer required. Substitute fonts before outlining if the original font is unavailable.
5. Delete duplicate paths and very short segments. They can cause repeated cuts, excessive pen movements, or slow machine output.
6. Choose File → Export and select PLT - HPGL Plotter File, HPGL, or the equivalent option; the exact name varies by CorelDRAW version.
7. Set the HP-GL or HP-GL/2 variant, plotter units, scale, origin, orientation, and pen or layer mapping according to the receiving device’s documentation. Do not assume that the default settings are correct.
8. Open the exported .plt file in the plotter, cutter, or manufacturer’s control software and use its preview or simulation before sending it to hardware.

Using Illustrator with an intermediate file

Current Illustrator versions generally do not include a native HP-GL or PLT export command. Open the AI file in Illustrator, outline required text with Type → Create Outlines, simplify the artwork, and export through File → Export → Export As as SVG or DXF.

Import the intermediate file into CorelDRAW or the plotter manufacturer’s software, then export HP-GL or PLT. SVG usually preserves vector curves more naturally than DXF, but DXF may be required by CAD or signmaking software. DXF conversion can alter units, splines, arcs, line joins, and duplicate geometry, so inspect the imported paths and verify the scale.

Online conversion options

Services such as CloudConvert and Convertio can be useful for converting AI into an intermediate SVG, PDF, or DXF file when desktop software is unavailable. They are not a substitute for a device-aware HP-GL export: use an online service for PLT only if it explicitly lists PLT or HPGL output and exposes the required plotter settings. Do not upload confidential or unreleased artwork, and open the result in the machine software before production.

Quality and compatibility limitations

• Plotters usually follow centerlines. A thick Illustrator stroke may become one path along its center rather than a band with two edges. Expand the stroke before export when the cutter must follow the outline of the visible shape.
• Filled objects may be ignored, exported as outlines, or converted to device-specific hatching. Confirm how the target software handles fills before relying on them.
• Gradients, transparency, shadows, Illustrator effects, and raster images do not translate directly into ordinary HP-GL pen movements. Remove them, expand them into suitable vector geometry, or trace images deliberately.
• Curves may be approximated by line segments. A coarse tolerance distorts circles and smooth contours; an excessively fine tolerance creates large files and slow output.
• Color usually maps to pen numbers, layers, or tool settings rather than reproducing appearance. Assign colors only when the receiving software uses them for machine operations.
• Check the origin, page direction, maximum plot area, units, scaling, tool compensation, and material orientation. A file can be syntactically valid while producing the wrong physical size or position.
• Run a 100% scale preview or test plot with a pen, paper, or inexpensive material before cutting or engraving the final stock.
