How to convert ai to pes file

A Brother embroidery machine or PE-Design workflow may require a .pes file, while a designer may supply the artwork as .ai. Converting it requires digitizing the vector artwork into stitches, not merely changing its file extension.

What the AI format is

.ai is Adobe Illustrator’s native vector format. It can contain paths, fills, strokes, text, gradients, clipping masks, effects, and Illustrator-specific editing data. Designers, print shops, and branding archives commonly use it for logos and other artwork.

AI artwork is resolution-independent, but it does not contain embroidery instructions. Its shapes specify geometry, not stitch type, direction, density, underlay, pull compensation, thread changes, or sewing order. Text should be converted to outlines before export if the receiving software does not have the same fonts.

What the PES format is

.pes is an embroidery-machine format developed by Brother and supported by many Brother-compatible machines and software packages. It stores stitch coordinates, thread or color-change information, design metadata, and, depending on the version, preview and machine-specific data.

PES is useful when a Brother machine, PE-Design, or another compatible controller requires that format. It is not an editable vector format: opening a PES file in Illustrator will not reconstruct the original paths, text, gradients, or design structure.

How to convert the artwork

Using Inkscape and Ink/Stitch

Inkscape with the free Ink/Stitch extension is a practical desktop option when the user can digitize and test the design manually.

  1. Keep an untouched copy of the AI file. In Illustrator, remove hidden objects and unsuitable effects, convert text with Type → Create Outlines, expand required effects with Object → Expand Appearance, and turn strokes into filled shapes with Object → Path → Outline Stroke when their outlines must be embroidered.
  2. Export a simplified copy as SVG with File → Export → Export As. SVG transfers vector geometry more reliably to Inkscape than native AI data, although gradients, clipping masks, transparency, and some effects may require rebuilding.
  3. Install Inkscape and Ink/Stitch, open the SVG, and assign an embroidery method to every object. Use running stitches for lines, satin stitches for suitable narrow columns and lettering, and fill stitches for larger areas.
  4. Set stitch direction, density, underlay, pull compensation, thread order, and color changes. These settings depend on the fabric, stabilizer, thread, needle, and object dimensions.
  5. Set the machine’s actual hoop size and the finished design dimensions. Reduce excessively wide satin columns, split large fills, and remove details that cannot hold stitches at the intended size.
  6. Use Ink/Stitch’s preview and simulator to inspect jumps, gaps, overlaps, stitch length, and sequencing. Export through Extensions → Ink/Stitch → Embroider, choose PES output, and save the file as design.pes.
  7. Transfer the PES file through the machine’s supported USB or storage method. Sew a test on the intended fabric with the intended stabilizer before producing the final item.

Using commercial digitizing software

Hatch Embroidery Digitizer, Wilcom EmbroideryStudio, and Brother PE-Design provide tools for manual digitizing, automatic tracing, lettering, appliqué, satin columns, sequencing, compensation, hoop selection, and PES export. Import the AI only if the installed version supports it; otherwise export SVG, PDF, or another supported vector format from Illustrator.

Trace or assign stitch objects manually, select the target hoop and machine-compatible PES option, inspect the stitch preview, and export with the program’s PES command. Automatic tracing is a starting point, not a finished conversion; every object still needs checking for stitch direction, density, registration, and order.

Online conversion and digitizing services

Generic online converters are usually unsuitable for AI-to-PES work. A file-format converter can parse or rename data, but it cannot reliably decide how vector shapes should become stitches. DST is not a necessary intermediate format; converting AI to DST and then DST to PES adds a second format conversion and can discard information without solving the digitizing problem.

Use an online embroidery digitizing service only when it provides a stitch preview, stated PES and hoop compatibility, revision options, and a clear process for confirming thread colors and design size. Do not upload confidential artwork to an unknown service. A service that returns only a converted filename without a stitch preview or sew-out evidence is not sufficient for production work.

Quality and compatibility limits

AI geometry cannot be converted to PES losslessly because the output is a stitch plan. Small lettering, narrow gaps, sharp corners, thin outlines, and gradients often need simplification or redesign. Stitch density that looks acceptable on screen can cause thread buildup, puckering, distortion, or poor coverage on fabric.

Verify the machine’s supported PES version, hoop dimensions, maximum design area, thread-color system, and file-transfer method. Older Brother machines may reject newer PES variants or designs outside their supported hoops. AI color values do not automatically map to a machine’s thread chart, so assign thread colors manually and confirm them in the machine preview.
